HI many thanks for your comments.
Travel insurance is always a must, actually EHIC cards never covered Morocco so no issue there.
Also most car insurance in Spain also covers Morocco (green card) - my insurance has been with Liberty Seguros who automatically cover Morocco and also provide a green card. Also Spanish driving licence (I have had one for many years) is acceptable in Morocco so no need for international driving permit. As an aside for others who need one - IF you have a Spanish driving licence you make an appointment at your local Traffic Department and apply for one there - plenty of paperwork etc needed!!!!!!! Not as easy in the UK where you can get it via your AA or RAC shop or if I remember many years ago your local post office - not here of course!!!!
Finally my main original enquiry was about paperwork for getting on or while on the actual ferry, I know that there is some paperwork (immigration) that has to be presented to Moroccan customs/police but don't know what it is - that is apart from passport, driving licence, car insurance (green card) and your car registration documents - also not forgetting your TIE (if you have one so much easier) or old residencia form for your return to Spain.
